Resuming and starting over does not only apply to individuals. Sometimes businesses also need a reset.

Joe Bean bought a 65,000 square foot. building in Franklin, Tennessee, in early 2021. It was to be the new home of FlexMet Inc., its precision sheet metal fabrication business.

He had operated California Precision Products in San Diego since 1984, primarily serving aerospace companies in the area. The shop had CNC laser cutting, machining, punching, press brake bending, and tube bending capabilities in addition to powder coating. He handled 600 to 700 different part references per month for his various customers, which made the complex world of a workshop all the more complicated.

On top of that, the store’s location didn’t help. California is notorious for its high taxes and excessive state regulations, adding overhead costs that have tested the company’s profitability. It was also not an ideal location to serve potential customers in the Midwest, Southeast, and East Coast due to cost and logistical hurdles.

Prior to the move, Bean had developed its own line of products – cabinets designed to ensure the integrity of the ballots placed there. (A product currently in development is a smart drop box that can check voter ID to match it to the ballot.)

“I have a real interest in it, and we’ve seen success with the product. We sell them all over the country,” Bean said.

A key element of the company’s ability to produce the cabinets is its Prima Power BCe Smart panel bender. It was one of the first machines Bean put into operation when he opened the doors of his new FlexMet business in Franklin.

With FlexMet, Bean said he hopes to focus more on his own products, even as he continues to work with long-time customers. The next product launch will focus on outdoor kitchen cabinets and components. The folder will also play an important role in the production of these parts.

Back in California, Bean said his company had eight press brakes and the panel bender. In Franklin, FlexMet has only four brakes and a panel folder.

“We discovered the panel bending machine when we were looking to automate the forming cycle in our company. It really was that simple,” Bean said. “It worked out really well.”

These are the reasons why FlexMet bought the panel bending machine and why it makes sense for the company.

The right tool for the right parts

A panel bender doesn’t look like a press brake at all, and it shouldn’t because it doesn’t work like a press brake. On a press brake, the top tooling attached to the ram descends into a flat workpiece that rests on a die, and the tooling drives the workpiece into the open-faced die to create a shape. On a panel bender, a manipulator holds the workpiece in place while a pair of bending blades contact the material to perform up and down bends. The blades oscillate around a single point of curvature until the desired angle is achieved in the workpiece.

Since the part is bent in this way, only certain types of parts are suitable for such a machine. This is why panels, such as those that are part of a cabinet design, are ideal for these devices. A small internal clamp, say 0.25″, can be made quite easily on a panel bender, with the blade moving upwards to create the small bend as the part is securely clamped. Trying to replicate similar results on a press brake requires a skilled operator who knows exactly where that part should engage the backgauge.

A panel bending machine is designed to work primarily with gauge materials. The BCe Smart can handle up to approximately 12 ga. steel when bending the full length of the machine window. (For stainless steel and aluminum under the same conditions, the machine can handle up to 15 and 10 ga., respectively.) Bean said nothing more than 14 ga. is processed on his machine.

The panel bender has a maximum bending height of just over 8 inches and a maximum bending length of 88.50 inches. These provide the settings for creating various panels, frames and facades, Bean said.

One brake can’t do it all, that’s why FlexMet still has press brakes. (In fact, Bean said he plans to add a new press brake in the coming months.)

“First, all the clamps must be finished so that the part can be removed by the manipulator. It will bend both ways, but the last bend has to be up,” he said. “Also, if you have a part that’s less than about 25 inches, it just doesn’t make sense to put it on this machine.”

Does not require skilled operators

Bean said he could get an operator ready to operate the panel bending machine after just a week of training. This allows the individual to become a valuable contributor to the shop in a short time and frees up more experienced personnel for tasks which add value to the metal parts being processed which does not occur when they mentor their less experienced colleagues.

Bean said almost all work on the panel bending machine is programmed offline using Master BendCam. The software has 3D simulation capabilities to help avoid errors in bending sequences. Because of this, the operator only needs to be able to pick up the job, load the part, and unload the part when finished.

The machine’s user interface allows the operator to easily find and engage the job. Miniature replicas of the final parts accompany the works and can be easily identified and selected by the operator.

To operate the machine, the operator places the sheet on the brush table and then starts the job, which is the signal for the manipulator to engage the sheet and automatically center it for the start of the bending cycle. Unlike a press brake operator, who must be precise in centering the part against a backgauge, the press brake manipulator does it for the operator.

The manipulator advances the sheet incrementally as bends are made on one side, then rotates the sheet and feeds it in the same manner for additional bending. For asymmetric sheet metal edges or partial ledges on one side of sheet metal, the Panel Folder has auxiliary blades that can snap into place to accommodate non-regular activity. Called the ASP option, the blades return to their resting place outside the bend zone when these atypical shapes are filled.

Panel bending machine operators do not need to know anything about tooling setup. It’s done automatically.

An automatic tool changer minimizes time between jobs. In just seconds, the tools that hold the sheet in place can be quickly removed or added to create a tooling setup that matches the workpiece to be placed on the brush table. Bean estimated that only 15-20 seconds are needed for a tooling change, which is faster than tooling change on fully automated press brake cells.

“This manufacturing process is where we can run 10 different part numbers at very low volume in the same day without the effect of long setup times,” Bean said.

Easy for operators

Bulky parts can be a challenge for any press brake operator working alone. Aligning parts against the backgauge is difficult and repeated handling of these parts can cause operator fatigue. Bean said his company has parts about 30 by 60 inches in the flat before bending, and it’s quite the chore to handle if they were formed on a press brake.

The paneling machine manages all part handling during the forming cycle. The operator simply loads the part onto the brush table and positions it where the machine operator can pick it up. The side sections of the BCe Smart worktable can be lowered so that the operator can more easily access the sheets when loading or unloading.

Welcoming new businesses

Bean said he’s excited to see FlexMet grow, build its own products, and even accept manufacturing contracts with other major manufacturing companies in the Southeast. Tools like the panel bender will help bid for this job, even as the company is looking to hire.

“The panel folder is very specific in what it does, but it’s really great at what it does. That’s really the main thing,” he said.

Collaborative robots have come a long way over the past decade, especially in metal fabrication. They started as a curiosity. Some stores bought a cobot or two just to see what they could do with them. Yes, they could perform light pick-and-place tasks, but this has limited applicability in sheet and plate fabrication. What about servicing a press brake, or maybe a hardware store or a stamping press? Maybe an ironworker?

These early applications mostly involved pick-and-place actions: take that part and place it in the fixture; place this flat blank against a magnetic backgauge on a press brake. Over time, applications have become more sophisticated. The cobots did not just place parts, but rather manipulate them throughout the cycle. On a press, for example, cobots not only picked and placed simple single-bend parts, but now transported parts through more complex bend sequences.

At the same time, welding cobots began to hit the market and industry thinking about cobots began to change. They were no longer a novelty for simple applications. The cobots now approached the field of semi-skilled labor. And for fabricators, a cobot wielding a lightweight welding torch and associated reels and gas lines made more sense than using a limited payload cobot to lift and hold heavy or bulky sheet metal or plate parts.

Cobots have made stores think about automation differently. Automation is not an all-or-nothing concept, but rather an array of innovations that change the way workers interact with machines and technology. And more than many manufacturing technologies, cobots have driven workshops to focus on making the most of this human-machine interaction.

A spectrum of automation

Failed attempts to use automation are certainly not unusual, with a telltale sign being a dusty welding robot or two sitting in the corner. Perhaps the fabrication shop had trouble reassigning them after a high volume welding job was completed. Programming was taking too long. A welder could simply fix and weld the job rather than worry about programming complications.

Certainly, more precise upstream processes have made downstream welding automation more practical in many situations. But that still misses another reality of modern manufacturing: 3D CAD models aren’t as ubiquitous as many think. This fact makes adopting a host of automation options, including offline programming and simulation, a bit more complicated.

“We take the automation-as-a-tool approach,” said Josh Pawley, vice president of business development and founding partner of Vectis Automation, based in Loveland, Colo. “There is a real risk in over-automating. We see so much value in the person-plus-machine approach. We keep the operator up to date and always ask: “Does this application really need to be fully automated?”

Most welding cobot applications involve benchtop welding. Programmers fix a part, use a simplified interface to teach the robot, then let the cobot produce. This programmer could leave assembly and removal of parts to a material handler or helper and travel elsewhere to weld parts that are not suitable for the cobot, including large parts.

But as Pawley noted, this is only one approach. He described some manufacturers who have welders setting up a cobot and then working on another manual welding application alongside. Alternatively, a welder/programmer can spend a shift managing a “team” of cobot welding cells.

Some manufacturers have even pushed cobot applications beyond tabletop welding. A structural fabrication shop, Pawley said, attaches its welding cobot to the job, almost like a magnetic drill, designing its setup to make the entire welding cell easily transportable.

Vectis Automation

These automation strategies boil down to finding where the cobot fits best, helping a shop make the most of the skilled workers it has. Pawley described a manufacturer of fire trucks and firefighting equipment that now uses cobots to create thousands of spot welds for a fan shroud component. “The company makes 100 a week, which equates to about 14,000 trigger pulls for one welder. It’s a miserable job, but it’s a holy grail app for a cobot. It’s boring and repetitive.

The adoption of cobots freed up company welders to work on large fire trucks. “And those fire trucks are a horrible cobot application,” he said, adding that these are unique products that require a myriad of out-of-position welds.

Joe Holloway is vice president of Red-D-Arc Welderentals, a subsidiary of Airgas Co., based in Atlanta, Georgia, which developed the BotX welding cobot platform in conjunction with Hirebotics. Holloway described an application in which a cobot had to reach inside a deep box to weld corner joints, a feat not possible with a standard tabletop setup. To remedy this, the company mounted the robot overhead so the arm could reach deep into the box and weld the joint.

Holloway added that this setup, while atypical, didn’t require a massive investment, nor did it take a long time to fit in and set up. This fact makes cobots less of a single-purpose machine and more of a widely applicable tool.

Their physical nature allows this (they are small and can therefore be moved easily), as does the programming platform. Welding cobots are taught with a combination of kinetic teaching (moving the cobot by hand along the desired welding path) as well as commands, via dedicated tablets or even specialized apps on smartphones, designed to make the intuitive programming, especially for those familiar with welding. Programmers define start and end points, then choose from various “welding recipes” that specify a range of details, including the distance between the torch tip and the work, techniques such as beads or weaves, weld geometries including size, and stitch options. welding. Companies use these recipes as a good starting point. “As you can imagine,” Holloway said, “there are so many variables with each specific application, it’s almost never the case that fine turning isn’t necessary.”

“The main thing is that people use [welding cobots] as a tool, and they integrate them in so many different ways,” Pawley said. Cobots can automate the fitting, joint tacking, and staging of various parts for manual welding. Others use the cobot for production welding, while fitters do the tacking manually. Sometimes the cobots partially weld the seams and then go straight to a manual welder who completes the remaining seams that the cobot couldn’t reach. In short, there is not just one way to integrate a cobot.

“We view cobots as force multipliers,” Holloway said. “You take advantage of your skilled welders, who may see a cobot as some kind of smart tool. The skilled welder can teach the robot, while the less skilled can run programs and produce. »

Automation as a service

Technological change in metal fabrication has only accelerated. It’s a safe bet that tomorrow’s automation will tackle problems in new ways. Whether they are better way depends on the manufacturing challenges in a particular workshop. Yet manufacturers face the increased risk of automation becoming obsolete, hence the growing popularity of a somewhat new concept in metal fabrication: automation as a service.

Both Vectis Automation and the BotX platform offer rental options. Sources from both companies said most stores end up owning their cobot cells, but the rental option at least entices companies to make the leap into automation.

“It’s about lowering the barrier to automation and meeting people where they are,” Pawley said. “We call it ‘automation without boat anchors.’ If it doesn’t fit the application, we’ll take it back and find it a new home.

But as Holloway explained, the flexibility of cobots makes them particularly suited to the business model. “If you have a traditional robotic welding cell, you have all the fences and roll cages, and it takes up a significant amount of floor space. On the other hand, manufacturers are just rolling their cobots inside existing welding booths, where welders will weld alongside them. They don’t have to change their process just to accommodate the cobot. It’s the opposite. They can adapt the cobot to the process.

Cobots have their own set of security protocols; a cobot may be limited in strength, but it can still hurt someone, especially if the cobot is wielding something sharp or hot. Even so, cobots in many applications do not require a security fence. This means they can walk in and out of a shop’s manufacturing operations without too much disruption.

A manufacturer served by automation

Slipping in and out of existing production, increasing the value of skilled personnel, could become the hallmark of the future fabrication shop. Imagine a precision sheet metal operation in which much of its manufacturing technology is not owned by the fabricator. Instead, the manufacturer pays a monthly fee. In a sense, the shop pays for technology as it pays for labor, incrementally and over time.

It does this sometimes when adopting new technology. Will a cobot suit our operation? Let’s praise it and find out. The shop could possibly own the equipment if it is profitable and commercially sensible to do so. Or, if the technology doesn’t fit or the product line changes, manufacturers can return the leased cobot to the supplier and move on.

At the same time, greater automation becomes easier to integrate and slide in and out of production as needed. Cobots increase the welding capacity of a workshop. Their small form factor means they can be moved as needed to different work tables or even large workpieces, becoming the magnetic drill of the fabrication shop, without any 3D CAD model of the part being required. necessary.

Production strategies no longer need to be designed to make the most of automation; now automation can be adapted to help overcome the challenge. In other words, automation serves the operation, not the other way around.

Researchers have developed a new manufacturing process that allows infrared (IR) glass to be combined with other glass and shaped into complex miniature shapes. The technique can be used to create complex infrared optics that could make IR imaging and sensing more widely accessible.

Merge Materials

The new fabrication process grew out of previous work in which Bellouard’s research team collaborated with Andreas Mortensen’s team, also at EPFL, to develop a method of forming highly conductive metals inside of an insulating 3D silica substrate.

“Our team started looking for innovative ways to achieve broadband light confinement in arbitrarily shaped 3D optical circuits,” Bellouard said. “It was then that we decided to explore the possibility of modifying a process that we had first demonstrated using metal so that it could be used to produce structures that combine two types of glass.”

For the new approach, the researchers start by creating an arbitrarily shaped 3D cavity inside a fused silica glass substrate using femtosecond laser-assisted chemical etching. This uses the pulsed beam of a femtosecond laser – which can be focused to a spot about a micrometer wide – to change the structure of the glass in such a way that exposed areas can be removed with a chemical such as hydrofluoric acid.

Once done, the tiny cavity must be filled with another material to create a composite structure. The researchers achieved this by using a miniaturized version of pressure-assisted casting, in which a second material is melted and pressurized so that it can flow and solidify in the network of sculpted silica cavities. The second material can be a metal, glass or any material having a melting point lower than that of the etched silica substrate and which does not react with the silica glass.

Creation of complex optics

“Our fabrication method can be used to protect infrared glass, opening new avenues for micro-scale infrared optical circuits that are fully embedded in another glass substrate,” Bellouard said. “Furthermore, because fused silica and chalcogenide provide high refractive index contrast, we can turn these materials into infrared waveguides capable of transmitting light like optical fibers.”

The researchers demonstrated the new method by creating various complex shapes, including an EPFL logo, using chalcogenide IR glass and a silica glass substrate. They also showed, with the help of colleagues at ETH Zurich, that some of the structures they created could be used effectively to guide the mid-infrared light emitted by an 8-micron quantum cascade laser. Few optical components are available for this spectral range due to manufacturing challenges.

They continue to explore the capabilities of the new process in terms of combining different glasses and plan to test the composite parts in spectroscopy and other applications.
